I have a Competition Pro joystick (USB version) and I'm thinking of modding it (replacing the standard red buttons with arcade-quality counterparts from Sanwa or Seimitsu). Does anyone know what size/diameter the buttons are?
Here's an ever dumber question: How? :) (never learned to measure a circle)
Well the proper answer is probably "with calipers" but you presumably don't have any.
If you're using a ruler just pick any point around the circle and put zero on it, then pivot the ruler around. The measurement gets bigger then levels off at the diameter and then starts getting smaller again.
It's not super accurate but I assume the available buttons are going to be a range of standard sizes and you don't want an answer to hundredths of a millimetre anyway :)

Why not just make your own arcade style joystick using all arcade parts instead. Sanwa 4way balltop, sanwa button, cherry microswitches and bobs your uncle

Assuming you mean what diameter mounting hole you need most buttons use a 28mm hole. I'd check with who ever you are going to buy them off though they should be able to tell you.
I've done a few projects with arcade controls (an Atari 'fight stick' for my Speccy and a Raspberry Pi based MAME in a box) and can recommend arcadeworlduk on EBay. I'm sure he'll answer any questions you have very quickly.
